How an Air Brake Compressor Works

Most heavy-duty air brake compressors are engine-driven reciprocating pumps. As the compressor piston moves downward, filtered air enters the cylinder through the inlet valve. The upward stroke compresses that air and sends it through the discharge line toward the air dryer and reservoirs. A governor monitors system pressure and controls when the compressor loads and unloads.

During the loaded cycle, the compressor builds reservoir pressure. Once the system reaches the governor's cut-out setting, the unloading mechanism prevents the compressor from continuing to pump against a fully charged system. When pressure falls to the governor's cut-in setting, the compressor returns to its loaded cycle. Proper operation therefore depends not only on the compressor, but also on the governor, air dryer, discharge line, intake system, cooling system and the absence of major downstream air leaks.

Identifying the Correct Replacement Compressor

Two compressors from the same basic family can have different crankshafts, mounting flanges, drive gears, cylinder heads, water connections, oil connections or inlet and discharge-port locations. For that reason, selecting a replacement by appearance alone can lead to an incorrect order.

Begin with the OEM or remanufactured part number on the existing compressor. Also record the truck manufacturer, model, year, engine model and engine serial number. Photographs of the complete compressor are helpful, particularly clear views of the mounting flange, drive end, cylinder head, coolant fittings and air connections.

Common Air Brake Compressor Problems

A compressor is sometimes blamed for an air-system problem that actually begins elsewhere. Before replacing the unit, inspect the complete system and compare the symptoms with the truck manufacturer's service information.

Slow Air-Pressure Build-Up

A truck that takes too long to build air pressure may have worn compressor cylinders or piston rings, damaged inlet or discharge valves, a restricted intake, a leaking head gasket or an unloading mechanism that is not returning fully to the loaded position. However, substantial leaks in brake chambers, reservoir fittings, air lines, suspension components or accessories can create the same symptom. A restricted or carbon-filled discharge line can also reduce output and cause excessive compressor temperature.

Compressor Runs or Pumps Continuously

If the compressor appears to remain loaded after normal cut-out pressure is reached, check the governor, governor signal line and unloader mechanism. A large downstream air leak may prevent the system from reaching cut-out pressure at all. The air dryer purge valve and associated control lines should also be inspected before the compressor is condemned.

Excessive Oil in the Air System

Oil found in the reservoirs or air dryer may indicate worn compressor rings, cylinder wear, excessive crankcase pressure, a restricted intake or an incorrect oil-drain arrangement. A small amount of oil residue does not necessarily establish compressor failure. The amount collected, mileage, duty cycle and condition of the air dryer should all be considered. Replacing the compressor without correcting a restricted intake or excessive engine crankcase pressure can allow the problem to return.

Compressor Overheating

Overheating may result from restricted coolant flow on water-cooled units, low coolant, blocked passages, a carbon-restricted discharge line, excessive duty cycle or high discharge pressure. Inspect the coolant hoses and fittings, verify that the discharge line is the correct size and length, and check whether system leaks are forcing the compressor to remain loaded for long periods.

Unusual Noise, Knocking or Vibration

Mechanical noise can come from worn compressor bearings, piston or connecting-rod damage, a loose drive gear, damaged accessory-drive components or an incorrect mounting condition. Because an engine-drive failure can cause extensive damage, a compressor that develops sudden knocking, grinding or severe vibration should be inspected promptly.

Excessive Moisture in the Reservoirs

All compressors introduce some moisture into the air system. Excessive water accumulation is often related to the air dryer, purge cycle, desiccant condition, duty cycle or reservoir-draining practices rather than an internal compressor defect.
